How to Select Nickel Alloys for Chemical Processing: A Practical Decision Framework
Selecting the wrong nickel alloy costs money — either from premature failure or from over-specification. This guide gives you a practical step-by-step decision framework used by chemical engineers and alloy specialists. No theory without application.
The 4-Question Selection Framework
Before looking at alloys, answer these 4 questions. Your answers determine the right material family.
Question 1: What is the PRIMARY corrosive medium? (HCl, H₂SO₄, H₃PO₄, HNO₃, organic acid, sour gas, seawater?)
Question 2: Is the environment oxidizing or reducing? ( oxidizer present? Free oxygen? Acid concentration and temperature?)
Question 3: What is the maximum temperature and pressure?
Question 4: Are there chlorides present? (Seawater cooling? Chloride ions?)

Step 1: Sour gas (H₂S) present? → Yes = Inconel 825 or C276
Step 2: Sulfuric acid (H₂SO₄)? → Concentrated + reducing → Hastelloy C276 or B-3
Step 3: Hydrochloric acid (HCl)? → Any concentration → C276

Case Studies from Real Projects
Case 1: Sulfuric Acid Plant (60% H₂SO₄, 90°C)
Selected: Hastelloy C276 for the absorber internals. Reason: 60% H₂SO₄ at 90°C is highly corrosive — 316L would fail in weeks. C276 has proven 15+ year service life in this exact service. Cost: justified by lifecycle analysis.
Case 2: Sour Gas Gathering Pipeline (pH₂S > 15%, 120°C)
Selected: Inconel 825 for piping and valves. Reason: NACE MR0175 compliant, excellent in wet H₂S, 40% cheaper than C276 for this service. Tubing and wellhead components.
Case 3: Phosphoric Acid Evaporator (85% H₃PO₄, 250°C)
Selected: Inconel 625 for the crystallizer internals. Reason: 250°C exceeds 825's comfort zone. 625's chromium content handles the oxidizing acid environment well. C276 also works but 625 is more readily available in this size.
Case 4: Seawater Cooled Heat Exchanger (20°C ambient, 35°C tube side)
Selected: Inconel 625 for tube sheets and waterboxes. Reason: 625 handles crevice corrosion in warm seawater better than 316L. Duplex 2205 was considered but 625 chosen for the chloride stress cracking risk in this application.
Frequently Asked Questions
For reducing sulfuric acid: Hastelloy C276 (up to 85% H₂SO₄, all temperatures). For oxidizing conditions (with HNO₃ or Fe³⁺): Inconel 625 or C22. For dilute acid below 50°C: 254SMO as a cost-effective alternative.
C276 wins in reducing environments — HCl, wet chlorine, sour gas, reducing acids. 625 wins in oxidizing environments, high temperatures, and seawater. If you have both (mixed acid), choose C22.
Only if: acid concentration < 3%, temperature < 60°C, no chlorides, no H₂S. In almost all commercial chemical processes, 316L will pit or stress crack. Budget the extra cost of an alloy upgrade — it's always cheaper than a plant shutdown.
Inconel 625 or 254SMO for most nitric acid applications. C276 is NOT suitable — it has poor resistance to oxidizing acids. For fuming nitric acid: 254SMO or titanium.
Inconel 625 for the oxidation reactor and hot sections. Hastelloy C276 for the crystallizer and purification sections. Both are widely used in PTA (purified terephthalic acid) plants.
Very critical. Nickel alloys are prone to hot cracking in the HAZ if welding procedure is not qualified. Key points: use matching filler metal, keep interpass temp below 150°C, clean thoroughly before welding, and consider PWHT for thick sections.
